Phase one

Material preparation, dosing, and drying

The extrusion of sheets, plates, and foamed plates represents a technological evolution of basic extrusion, where precision in dimensional, thermal, and rheological control becomes essential. The fundamental difference lies in the forming system, the management of final thickness, and cooling strategies designed to obtain large-surface products. In the material preparation and subsequent dosing phase, the particularly critical points are:

Drying for hygroscopic polymers (e.g., PET, PA; recycled resins): ensures constant melt viscosity.

Dosing of recycled material (post-consumer or post-industrial).

Dosing of materials with inconsistent rheologies.

Phase two

2. Sheet extrusion

This technology is optimized for thicknesses between 0.1 mm and 2 mm, where the surface-to-volume ratio is at its maximum and surface effects dominate. The molten polymer, after being profiled through a specially designed flat head (coat-hanger die with self-heated adjustment bars), is directed onto a battery of temperature-controlled cooled cylinders. The first contact cylinder (chill roll) is critical: its surface temperature and finish (mirror, matte) determine the degree of surface crystallinity, transparency, and the onset of differential shrinkage stresses. A chill roll peripheral speed higher than the linear speed of the melt (draw ratio) applies cold stretching that orients the molecules in the machine direction (MD) and improves mechanical properties in that direction. In this phase, the most critical steps are:

Management of the chill roll temperature, which determines surface crystallinity and sheet transparency.

The draw ratio: orients molecules in MD, improving mechanical properties but reducing stability in TD.

Management of symmetrical cooling on both sides: essential to avoid anisotropic warpage.

Common defects related to this phase include:

Dimensional instability (Warpage)

An unbalanced MD/TD orientation, caused by speed differences or asymmetrical cooling, generates dimensional instability. In thermoforming, the sheet consequently causes differential shrinkage and subsequent distortions.

Static electricity buildup and blocking

High speed and low thickness favor the accumulation of static electricity, which creates adhesion problems between layers in the roll (blocking) and attracts dust particles, ruining the surface.

Formation of gels and carbonized particles

The presence of gels (cross-linked polymer) or carbonized particles, originating from dead zones in the extruder or thermal instability of the material, is immediately visible and causes rejection.

Phase three

3. Plate extrusion

This technology is dedicated to thicknesses from 2 mm to over 50 mm, where heat dissipation from the core to the surface becomes the limiting factor. Unlike sheets, plates cannot be cooled by surface contact alone. A 3- or 4-roll calender system defines the initial flatness and surface finish, but the core of the plate remains at temperatures close to Tg or Tm for a prolonged period. Therefore, a passage through a controlled-zone thermal tunnel is provided, where the plate is subjected to forced and symmetrical cooling via air or misting. Cooling the surface too rapidly relative to the core generates a parabolic residual stress profile: surfaces in compression and the core in tension. In this phase, the most critical steps are:

The calendering system, which defines the flatness and surface finish of the plate.

The controlled-zone thermal tunnel, where symmetrical forced cooling must be managed to minimize residual stresses.

Management of a uniform thermal profile through the thickness to avoid stress cracking and curling.

The main critical issues are:

Residual internal stresses and stress cracking

Internal stresses, if not relieved, can manifest as cracks from environmental stress cracking (ESC) or as distortions (curling, bowing) during subsequent cutting or mechanical processing.

Shark skin and melt fracture

The shark skin phenomenon can occur even at low shear rates because it is caused by the high stresses required to push the melt through the flat head for thick plates.

Shrinkage and differential warpage

Post-extrusion shrinkage, a function of the polymer’s thermal expansion coefficient and the degree of crystallinity achieved, is a critical parameter to predict and control.

Phase four

4. Foam sheet extrusion

This technology introduces a controlled expansion phase to create a cellular structure. A chemical blowing agent or a physical gas is added to the molten polymer. The extruder must be equipped with a high-pressure pumping zone to maintain the gas in solution within the polymer. Exiting the die generates a pressure drop and a state of supersaturation in the system. This triggers homogeneous nucleation (in the melt) and heterogeneous nucleation (on added nucleating agents). After expansion, the foamed web is viscoelastic, hot, and fragile; it is immediately passed through a compression calender that creates a smooth surface skin. In this phase, the most critical steps are:

Management of melt strength, a key parameter for stabilizing cell walls during expansion.

The compression calender that creates the smooth surface skin and homogenizes the internal cellular structure.

High-efficiency nucleating agents that ensure a fine and uniform cell structure (high cell density).

Critical issues include:

Low melt strength and cell collapse

Cells that are too large or non-uniform distribution compromise the mechanical properties and thermal insulation of the foam. High-efficiency nucleating Masterbatches provide uniform nucleation sites.

Irregular cellular structure

Adhesion between film layers in the roll caused by pressure and heat during storage makes it impossible to unwind the film without damaging it. Anti-blocking agents create controlled micro-roughness that reduces the actual contact area between layers.

Markets

Markets for sheet, plate, and foam extrusion

Rifra has worked for decades alongside processors producing sheets, plates, and foamed plates for the most demanding sectors of the market. Deep knowledge of specific criticalities—from controlling the residual stress profile in thick plates to managing melt strength in foams—allows Rifra to develop color Masterbatches and additives that not only meet aesthetic requirements but actively contribute to process stability and finished product quality.

Products

Product line for sheet, plate, and foam extrusion

In the extrusion of sheets, plates, and foamed plates, the formulation of the color Masterbatch is not a simple tinting operation, but a material engineering project. Each pigment interacts with the polymer matrix, process additives, and the thermomechanical conditions of the extruder. Rifra designs its color formulations based on a deep understanding of these mechanisms, ensuring color stability, dispersion uniformity, and the absence of undesirable effects on the process.

Color Masterbatches

Our design rules for color formulations

The choice of pigment is guided not only by the shade, but by its thermal stability at process temperatures, its compatibility with the base polymer, and its ability not to alter the melt rheology—a critical parameter for sheet thickness control and foam stability. The following tables relate the specific color criticalities of each application sector with Rifra formulation solutions. For each sector, ‘Value for manufactured goods’ describes the end customer’s requirement, while ‘How to obtain value from Rifra formulas’ illustrates the technical lever with which Rifra meets that requirement.

Additive Masterbatches

Our long-standing additive solutions

In the extrusion of sheets, plates, and foamed plates, additives are functional components that determine the final performance of the product. Rifra has developed additive Masterbatches specifically optimized for the thermomechanical conditions of these processes: high process temperatures, long residence times in the extruder, specific criticalities of foams (melt strength, nucleation), and sheet surface requirements (anti-blocking, antistatic). Each solution is designed to address a specific criticality, with the guarantee of compatibility with the polymer matrix and the absence of undesirable effects on the finished product.

Complex Masterbatches

Our best formulations: the COMPLEX range

Rifra COMPLEX products represent the most advanced synthesis of the company’s technical expertise: multifunctional Masterbatches that integrate the functionalities of multiple additives into a single solution, optimized for the specific conditions of the sheet, plate, and foam extrusion process. The COMPLEX philosophy stems from the awareness that process criticalities are often interconnected: thermal stabilization influences melt strength, nucleation interacts with rheology, and UV protection combines with antioxidant stabilization. Addressing these criticalities with separate additives can generate incompatibilities or negative synergistic effects. Rifra COMPLEX products are designed to exploit positive synergies between components, ensuring performance superior to the sum of the parts with a single addition to the process.
